I'm the person who signs off on PPE orders at a 200-person industrial services company. That spreadsheet taught me something I keep re-learning: there is no universal PPE list. The correct product is a low welded-wire barrier, usually angled outward and staked to the ground around the area you need to keep clear. It is an environmental control, not PPE, and that distinction matters for your budget. I tried folding ours into the PPE line one year and it wrecked our per-worker cost metrics. Keep snake barrier, shade structures, and similar site controls in their own cost category, or your PPE number will look inflated and your safety program will look sloppy.

PAPR vs. N95: run the math on the worker, not the catalog

This question lands in my inbox more than any other. The answer isn't a brand—it's hours under load.

Quick baseline: N95 respirators are NIOSH-approved under 42 CFR Part 84 and filter at least 95% of airborne particles. A powered air-purifying respirator (PAPR) pulls air through filters with a blower and delivers it to a hood or mask. The upfront price difference is large. The total cost difference depends entirely on how much the equipment gets used.

For occasional users, buy the N95 and move on. For full-time users—painters, abrasive blasters, sanders, or clinicians doing aerosol-generating procedures—the N95 program has hidden line items.

Tight-fitting respirators require fit testing before first use and at least annually after that, plus medical evaluation and training, under OSHA's respiratory protection standard (29 CFR 1910.134). Every one of those requirements has labor attached. None of it shows on a distributor's quote.

Here's a real comparison from our 2023-2024 ledger. We had a five-person paint crew wearing respirators all day. With heavy overspray, each person cycled through disposables constantly—roughly 1,000 masks per person per year. At around $0.70 per mask, that's about $700 per person just in consumables. Add our fit testing, medical clearance, and time off the floor, and we were looking at $900 to $1,000 per user per year. For five people: about $4,700 annually, every year.

In Q1 2024, I approved five PAPRs. I'll be honest: after I hit submit, I spent a week wondering if I'd just torched the safety budget. The units plus first-year filters ran about $11,800. Year one, the N95 route was cheaper. Year two, the PAPR bill was roughly $800 in consumables while the N95 route was another $4,700+. Somewhere in year three, we crossed the breakeven. And the non-financial benefits showed up fast: no breathing resistance complaints, better visibility, and because the PAPR hoods are loose-fitting, no annual fit testing for those workers.

Now take the same workers and have them touch a respirator once a week. The breakeven moves to somewhere around never. That's why these decisions can't be made from a spreadsheet alone—you have to know what the work actually looks like.

Figure out which scenario you're in
